PLC Automation and IoT Remote Monitoring for Water and Wastewater Plants
October 1, 2026Total Cost of Ownership: Looking Beyond the Purchase Price of a Water Treatment Plant
October 2, 2026A water treatment plant can be beautifully designed and built with high-quality equipment, yet still perform poorly if operators cannot see what is happening inside it. Instruments provide that visibility. They turn invisible changes in water quality, pressure and flow into numbers operators can act on. The right instrumentation makes troubleshooting faster, protects expensive equipment and provides the data needed for compliance.

Flow Measurement
Flow is the most basic and most important measurement. Without it, you cannot calculate recovery, chemical doses, filter loading or water consumption.
Common Flow Meters
- Rotameters: simple, low-cost and easy to read locally, common on smaller RO plants
- Electromagnetic flow meters: accurate and reliable for conductive liquids such as raw water and wastewater
- Ultrasonic meters: non-invasive and useful for larger pipes or retrofits
- Mechanical water meters: for totalising consumption
Measure feed, permeate and reject flows on RO plants, inlet and outlet flows on ETPs and STPs, and consumption at major users.
Pressure Measurement
Pressure gauges and transmitters reveal what is happening across filters, membranes and pumps.
- Differential pressure across filters indicates when backwash is needed
- Pressure drop across RO stages helps diagnose fouling
- Pump discharge pressure shows pump health
Every filter should have inlet and outlet pressure gauges at minimum. RO systems benefit from feed, inter-stage and reject pressure readings.
Conductivity and TDS
Conductivity is the quickest indicator of dissolved solids. Online conductivity meters on RO permeate provide continuous assurance of performance. Monitoring feed conductivity as well allows calculation of salt rejection. On DM and EDI systems, high-precision conductivity or resistivity measurement is essential.
pH Measurement
pH affects coagulation, disinfection, scaling, corrosion and biological treatment. Online pH sensors are used for:
- Controlling acid or alkali dosing
- Monitoring ETP inlet and outlet
- Protecting membranes from extreme pH
- Neutralisation systems
pH electrodes need regular cleaning and calibration with buffer solutions to stay accurate.
ORP and Chlorine
Oxidation reduction potential (ORP) indicates the oxidising or reducing nature of water. On RO plants, ORP is commonly used to confirm that chlorine has been removed before membranes, protecting polyamide membranes from oxidation damage. Free chlorine analysers are used for disinfection control in drinking water and reuse systems.
Turbidity
Turbidity meters measure cloudiness caused by suspended particles. They are valuable after filters and clarifiers and on ultrafiltration permeate, where a rise in turbidity can signal a breach.
Dissolved Oxygen
In biological treatment, DO sensors in aeration tanks allow blower control, saving energy while maintaining treatment efficiency.
Level Measurement
Level switches and transmitters prevent pumps from running dry, avoid tank overflows and automate filling cycles. Ultrasonic and radar transmitters are common for continuous level measurement.
Temperature
Temperature affects RO productivity, biological activity and chemical reactions. Measuring feed temperature allows normalisation of RO data.
Keeping Instruments Reliable
Instruments are only useful if they are accurate. A good programme includes:
- Scheduled calibration with documented results
- Regular cleaning of sensors exposed to fouling
- Spare sensors and electrodes for critical measurements
- Cross-checks with laboratory tests
An instrument that reads wrong is worse than no instrument, because it creates false confidence.
From Readings to Decisions
Data matters only when someone uses it. Log readings regularly, trend them over time and set alarm limits for critical parameters. Many plants now connect instruments to a PLC or remote monitoring system so trends and alarms are visible on a screen or phone.
Conclusion
Instrumentation transforms a water treatment plant from a black box into a controllable process. Investing in the right measurements, and maintaining them properly, gives operators the information they need to run efficiently, protect equipment and demonstrate compliance.
